Has anyone ever done this? If you have done, please help me out by posting some info below. Thanks.

there is NO exporter from blender to cal3d.
-
What's with this?
(..) script that allows Blender users to export Cal3D objects. Find it here: http://oomadness.tuxfamily.org/en/blender2cal3d/index.html
That linked page tells the following to be feature of any app "Soya":
New Blender -> Cal3D exporter (thanks Palle!) The new exporter is now automatically used by the auto-exporter. It REQUIRES Blender >= 2.42
Never tried it out myself however.

it must be VERY new as i had/have no idea it existed

It exists since quite a while. Hoewever the guy who initially made it apparently stopped working on it long ago. Around 2005 if I'm not wrong.
@Velh: Yes, that's where many links point to, however the "cal3d exporter" isn't there, at least not "stand-alone". Someone updated it (posted it on the blender forum) but I can't really find it.
Since Soya3D (one of the things that guy seems to work on) seems to use cal3d mabye the Soya-help has some newer link.. or maybe Soya3D even includes the exporter now. (I'll download it soon to have a look.) (oh, referring to one of the "changelog"-entries it does contain "cal3d exporter")
Edit: Ah, there it is: http://blenderartists.org/forum/showthread.php?t=87155

Yeah, it indeed seems to be a standalone application with capabilities to convert, but no blender plugin. On the other hand though the latest version "Soya 0.14rc1" is from 01/20/2008, so not _that_ old or obsolete.
Soya 0.13 apparently can export blender2cal3d since 01/24/2007.
(I was about to include that info in my first post, but more than one "Forbidden"-forums' issues just made me cut text at some point)

Thanks largely to Arerano I have managed to get an exporter working ;o)
(The one packaged with Blender does not seem to work, you need to get a second script and use that instead)

Blender 2.44/2.45 has a cal3d export filter as part of its default installation, at least on OSX. It was missing for a couple os releases, as it was out of sync with the API, but it should work again now.
